Optimizing the flow

TerraSource Global marketing director Raymond Pietramale discusses the keys to efficient, durable and cost-effective operations in mineral processing as well as at aggregate sites.

Companies operating in minerals processing, as well as those in aggregates, must navigate a complex landscape of challenges, including efficiency, durability, and cost-effectiveness. As global demand for raw materials continues to rise, businesses must optimize throughput while ensuring long-term equipment reliability and controlling operational expenses.

The key challenges in these applications are three-fold: efficiency and throughput optimization; durability and equipment longevity; and energy efficiency (which, of course, goes hand-in-hand with cost-effectiveness as well).

In terms of throughput optimization, it is vital that processing plants maximize material throughput while maintaining product quality. Inconsistent material feed rates, equipment bottlenecks, and inefficient crushing or screening can reduce overall productivity. In today’s modern operations, there is an increased demand for automated systems that optimize flow rates, reduce manual intervention, and integrate with digital monitoring solutions.

The second prong of the issue, said Pietramale, is equipment longevity – achieved in large part by the durability of the equipment itself. In mining as well as aggregates, machinery is exposed to abrasive materials, high impact loads, and harsh environmental conditions, and frequent breakdowns can lead to downtime, costly repairs, and production delays. Investments in rugged, wear-resistant materials and predictive maintenance strategies helps extend equipment lifespan.

Finally, cost effectiveness through energy efficiency is not a trend, but a long-term need that is non-negotiable for many operations. Energy consumption accounts for a significant portion of operational costs in material processing, and efficient equipment reduces fuel and electricity usage, minimizing environmental impact and enhancing sustainability efforts.

Pietramale stressed that total cost of ownership, or TCO, must be evaluated, including initial investment, maintenance, and replacement parts costs.

Putting knowledge to work
Selecting high-performance machinery is critical to overcoming these challenges. Companies should prioritize all of these avenues:

  • Advanced crushing and screening technologies. Equipment designed for high reduction ratios, minimal material loss, and consistent output quality.
  • Reliable feeding systems. Solutions that maintain steady material flow, prevent blockages, and reduce wear on downstream equipment.
  • Scalability and customization. Machinery that can adapt to changing production demands and handle various material types.
  • Aftermarket support and service. A strong global service network ensures rapid maintenance and technical assistance to minimize downtime.

By making strategic investments in durable, efficient, and cost-effective equipment, companies in the aggregate and minerals processing industries can enhance productivity, extend asset life, and maintain a competitive edge in an evolving market.

Vibratory feeder solutions
Vibratory feeders are essential for precise material handling in mining, aggregate processing, and quarry operations. TerraSource Global offers three specialized models: EF Electromagnetic Feeders for bulk material feeding, known for their compact design, high capacity, and easy maintenance; HP Electromagnetic Feeders, which can provide precision control over conveyance speed, ensuring higher stroke, increased throughput, and space-efficient design; and NFE Electromagnetic Feeders, to handle heavier loads while maintaining stroke consistency, reducing energy consumption and overall maintenance costs.

Screening and dewatering technology
Designed for scalability and durability, this versatile screen solution is ideal for single, double, and triple deck configurations. Its circular motion ensures efficient material separation, reducing the risk of blockages while optimizing throughput.

Additionally, in coarse particle circuits, effective dewatering is critical. The use of a horizontal vibratory centrifuge can offer a quick-installation cartridge-style drive assembly for easy maintenance as well as low G-force operation, reducing operational costs. Finally, two-piece screen configurations can enhance a plant’s efficiency and longevity.

Solutions for crushing
A reversible impactor offers high-reduction crushing using steel hammers, with an open-bottom design that prevents material clogging. Compared to conventional hammermill crushers, this model cuts power consumption by at least 50%,” Pietramale said.

Cage-Paktors area a compact, space-saving crusher capable of processing feeds up to 100mm, reducing them to 2mm. It is widely used in industries processing coal, salts, fertilizers (potash, nitrogen, phosphate), and metallurgical materials.

Choosing the right tailored solutions for primary and secondary material processing plays a vital role in supporting industries that power, feed, build, and renew the world.
